Cheers
Do I use Gasket sealant on the exhaust manifold gasket or not ?

Gasket is metal two layers

Not on the actual manifold,to head no.
On the down pipe connector you could shove a bit of exhaust cement paste but only a wipe, should theoretically seal just by clamping but sometimes the flanges are a bit distorted.
Good Luck

Well I'm getting there slowly
Got called out to Oxford saturday
So progress slow
Going to have to heli coil the hole
Just could not get all the stud threads out
Would not budge or pick out ,and I was slightly off centre threads expose ing 1 side not the other
So drilled out ready to heli coil with correct sized drill bit , (got heli coils and drill bit can not find the threading tool ) new one here Thursday
Rads off fans rebuilt onto new one
Noticed washer bottle leaking ( that's why rear washer don't work ) new rear pump gone on now
While rads off have wax oiled cross member and under washer bottle going to remove air con rad brackets and coat the top cross member while I'm at it
Coolant been in 3 or 4 years but very clean and still red
Flushed through
Water pump and stat on sat
Gave in and orderd stainless exhaust :D
Start getting it all back together sat/sun

Exhaust manifold was like a banana
New one on way from bongo spares
It was warped by over 3mm

Going to be able to finally get the second EGR blanking plate in aswell
That ones been in my drivers door pocket for 3 years

Great to hear of progress. I'm always curious about why some manifolds warp and others don't. Could blanking off the EGR lead to hotter exhaust gases and consequent manifold warping maybe?

Ha ha well yes but seriously, could EGR blanking have caused it. Cos if so, you don't want a repeat. It's never been clear to me whether EGR blanking gives much of a performance improvement so although i had planned to try it, i never got a round tuit

in my opinion the manifold warps mike because the turbo is connected towards the back end of the exhaust manifold,(around cylinder no3), if you get it really hot then dont let it cool down gradually (turbo timer or 2 mins ticking over rather than just turning it off while red hot) the retained heat in the mass of the turbo warps the manifold as it cools down unevenly. this maybe compounded by the front fans cooling the front of the manifold better than the rear. i think this is why the scavenger is employed.

egr shouldnt do much though it is known to slightly increase temps as you are getting a better bang for your fuel air mix as the exhaust gasses (spent air) are not put into the inlet manifold once its blanked off, its now getting cleaner new air to burn, blanking the egr also stops carbon (exhaust gasses) getting in to the oil so keeps that cleaner too, and your engine internals. =D> =D> .

just need to divert the breather off the rocker cover and blank the rear connection (black turbo pipe) at the rear of the head then all the air the engine gets is cleaner cooler and denser, and isnt warmed up oil laden (valve stem seals worn), exhaust gasses (egr) crap. itll go a lot better

I doubt it would be Egr
The manifold around number 1 stud is all out on its own at the front end of the manifold
It's not as chunky metal around that hole
The turbo bolts on at the middle / rear of manifold so if it's going to warp
Number 1 hole is the weakest/ narrowest point in the casting

Probaly due to casting / metal quality
and gets the cold air flowing over it cooling it at that end while the turbo is warming it at the other end
I have switched my scavenger fan and always use it after a hard thrashing
again that's cooling it quicker at that end

Thanks for the explanations guys, seems to make sense and just thought I'd raise EGR and higher exhaust temps (than designed/intended) as a possibility. Allens offer EGR blanking kits and i have to admit it seems unlikely they would if they thought there was an issue - and they see a lot of Bongos!

Don't think I will be using my scavenger fan as much
After a long journey now
I used to leave engine running with scavenger on
Then after 5 mins switch engine off and leave scavenger on its timer still running
This may have cooled it to quick at one end
We live and learn :D

Tbh i think old Bongos, just like the rest of us, can suffer from IBS (Irritable Bongo Syndrome)

Its an Auld motor :(

"Usually" you can shim the manifold with an old gasket.
You could probably have used a side cutting drill bit to even up the offset drilled hole in the head.

Good Luck.
