18mpg is definitely not right btw. I get 28 without trying (on long journeys). 18 is more normal for urban driving (towns etc).

So it don't sound like fuel starvation then....?

My vote goes to the vac pipe on the fuel injection pump.

Pop up the driver's seat, and look for a 1/4" pipe floating about free near the pump.

Right, we've had a good look and no pipes loose anywhere that we can see. Will take it to the place in Hinckley we found, closest place to us here in Coventry I believe.

The problem is the engine is covered in a thick layer of soot, as this happened before we got it and was the reason for the exahust manifold change. Whats the best way to clean this off without damaging anything? Is a jetwash too harsh? It's hard to see what is going on!

How does it run/accelerate on the flat?

Will ask the mechanic to check those things, as they mean little to me. Might not be able to afford to take it for a while though.
It runs and accelerates fine on the flat. We go about 60mph on motorways.

Hit hold by mistake once and it wouldn't stop flashing thereafter for about a week. Bit wary of that button

We've had a service and they seem to have got to the bottom on the problem. and it's expensive!
The turbo gasket has been blowing out hot soot onto the air inlet pipe (official name air funnel apparently!) and has melted it down so only a small amount of air gets through. The gasket needs replacing and engine cleaned up which is cheap BUT the air inlet pipe, which goes round the back of the engine from the air box to the turbo, needs replacing.
The mechanic says you can't get a replacement from anywhere but Japan as it's originals only and it's £250! He is looking into bongo breakers but does anyone have any ideas? Also does this sound like a reasonable explanation?

Sounds good to me. If the pipe has been collapsed, it has effectively stranggling the engine by limiting air flow. This will aslo account for the increased fuel consumption as the engine will have been under preforming and you will have effectavely been compensating with your right foot.
Whilst you may think that the van has been running well on the flat, I expect once sorted out you will soon realise the differance.
You shouldn't have to get a new part as there are plenty of breakers for these vehicles now. If the garage struggles to find one I would suggest that you ring around some of the long time established importers and get thier help to source the part.

Is it particularly noisy all the time? Intercooler pipe off.....as pictured.
